Faster product development with AI and simulation

9 June 2026 · 2 min read · Product Development

AI and simulation tools are compressing product development timelines: generating options, predicting performance and catching problems before prototypes and tools. Where they deliver real speed, and where physical testing still decides.

A development team needed a lighter, stiffer bracket for an electro-mechanical product. In the past, they would have sketched a few concepts, built prototypes and iterated over months. This time they used generative design to explore hundreds of geometry options against loads and manufacturing constraints, mould flow to check the best candidates for filling and warpage, and FEA with fibre orientation for strength. Two prototypes were built, both close to the predictions. The bracket was released weeks earlier than a traditional approach would have allowed.

AI and simulation are changing the pace of product development, as long as they are used with engineering judgement.

Where AI and simulation speed things up

  • Concept exploration: generative design and topology optimisation explore many geometries quickly against defined loads, constraints and manufacturing methods.
  • Early performance prediction: FEA, thermal and flow analysis predict how designs will behave before anything is built.
  • Manufacturability checks: mould flow predicts filling, weld lines, sink and warpage, as described in what mould flow can and cannot tell you.
  • Faster iteration: AI-assisted tools speed up meshing, setup and interpretation of simulations.
  • Requirements and documentation: AI tools help draft specifications, test plans and design records.
  • Knowledge reuse: assistants that find past designs, test results and lessons learned.

Where physical testing still decides

  • Real material behaviour, including moulded-in stresses, weld lines and processing effects.
  • Complex interactions in assemblies, such as tolerances, friction, wear and sealing.
  • Durability, fatigue and environmental ageing.
  • User experience and ergonomics.
  • Regulatory and certification testing.

The best programs use simulation to reduce the number of physical iterations, not eliminate them, the balance described in prototype or simulate.

Making it work

  • Use validated material data, especially for plastics and filled materials.
  • Define clear requirements and load cases before running simulations.
  • Check generative design results for manufacturability, including draft, wall thickness and tooling.
  • Validate simulation results against physical tests, and improve models over time.
  • Keep experienced engineers responsible for decisions.

Combining with offshore development

AI and simulation also support hybrid development models, where design leadership and validation stay local while detailed engineering work is distributed, an approach discussed in engineering in India. Shared simulation models and data make collaboration across time zones easier.

The real gain

The biggest benefit is not just speed. It is confidence: fewer surprises at prototype, tooling and launch, because more problems are found when they are cheap to fix.
