Innovative thinking, grounded on the factory floor.

Established in Melbourne in 2013, Polycon International helps ambitious manufacturers innovate, develop products strategically and run leaner, smarter operations across Australia, New Zealand, the United Kingdom, the United States and Asia.

Our story

Design and operations, finally in one conversation.

Polycon International was established in Australia in October 2013 on a simple observation: the people who design products and the people who make them rarely work together early enough.

Our founders had spent years in product development, plastics engineering, Asian manufacturing and quality systems, and had trained and coached delegates across Australia, the UK, the US, Canada, the Middle East and Asia. Again and again they saw the same pattern. Products reached the factory with designs that were hard to mould, tools were modified after steel was cut, launches slipped and margins disappeared into scrap and rework. The knowledge to prevent those problems existed; it was simply in the wrong room at the wrong time.

We started by helping local manufacturers with product development, plastic part design and injection moulding. As clients saw the results, they asked us to improve the plants that made their products too. In 2015 we added Lean, Six Sigma and Kaizen services, and in 2017 we began training our clients’ own people in Lean Six Sigma and structured problem solving.

In 2025 we launched AI Integration Consulting and AI Workflow Automation, bringing the same engineering discipline to the newest tools available to manufacturers. Thirteen years on, our purpose has not changed: practical engineering that shows up in our clients’ results.

Born in Australia, built for the world

Australian ingenuity, applied wherever products are made.

Australian manufacturing taught us to be resourceful. Our clients compete with factories that are bigger, cheaper and closer to global markets, so every design has to be smarter, every process leaner and every dollar of tooling well spent. That discipline became our way of working.

It also travels well. Most of our clients’ products are tooled or moulded in Asia, sold in Europe or North America, and supported from Australia. We learned early to manage suppliers across time zones, to write specifications that leave nothing to interpretation and to be on the factory floor when it matters. Today we work with manufacturers in Australia, New Zealand, the United Kingdom and the United States, and manage suppliers throughout China, India and South-East Asia.

  • Asia-Pacific base: overnight progress on Asian supplier work for UK and US clients
  • Engineering standards that hold up anywhere: ISO, ASTM, AIAG and customer-specific
  • On-site where it counts, remote where it is efficient

Our principles

How we work, on every project.

Our mission is to help ambitious manufacturers innovate with purpose and bring better products to market, faster. These eight principles guide how we do it, from a one-day DFM review to a multi-year improvement program.

01

Innovate with purpose

New ideas matter only when they solve a real customer problem and create value. We test boldly and kill weak ideas early.

02

Strategy before steel

Target cost, volumes, margin and time to market are defined before tooling is committed, so every design decision pays off.

03

Design it right, first

Most cost and quality is decided in design. We bring manufacturing knowledge into the earliest decisions, when change is cheapest.

04

Go to the gemba

We solve problems where the work happens, on the factory floor and at the supplier, with the people who do the work.

05

Data over opinion

Every recommendation is backed by measurement and analysis, and every result is validated against an agreed baseline.

06

Simplify before you automate

From kanban to AI, technology works best on simple, stable processes. We remove waste first, then automate what remains.

07

Build capability, not dependence

We train and coach your people as we work, so innovation and improvement continue long after our engagement ends.

08

Own the outcome

We agree targets for cost, quality and time upfront, keep your IP confidential and hold ourselves accountable to the result.

Injection Moulding
“Polycon redesigned our housing assembly and reworked the moulding process at the same time. Our reject rate fell from 8% to under 2% and we took nine seconds out of every cycle.”
Operations DirectorTier-1 automotive supplier · Melbourne, Australia
Overseas Moulding Management
“They managed our tooling in China from design approval to PPAP. For the first time, an overseas tool arrived on time and our parts passed inspection on the first submission.”
Head of Supply ChainConsumer appliance brand · Sydney, Australia
Corporate Training
“Our Green Belts delivered real projects during the training, not just classroom exercises. The program paid for itself before the course had even finished.”

Kaizen Implementation
“The kaizen week changed how our team thinks about changeovers. We went from 95 minutes to 28, and the operators designed most of the improvements themselves.”

Product Development
“Polycon took our prototype and made it manufacturable. Fewer parts, a simpler assembly and production samples in time for our investors.”
